From Inquiry to Bra Cup Sample in 3 to 7 Days
Almost every new bra cup inquiry opens with the same question: how fast can you send a sample? Our honest answer is 1 to 2 days from an existing mold and 3 to 7 days when a new mold has to be cut. But that number measures bench time inside the factory, and it only starts running when the specification is complete. In our 8 years of exporting molded PU foam cups from Dongguan, most sampling delays never happened at the press. They happened in the week before it, while we waited for information the buyer already had.
This article walks the actual inquiry-to-sample workflow stage by stage, states who owns each stage, and shows which missing detail stops the clock. For the tooling side of the story, see why 2000+ existing molds shorten your time to market explains why the mold-match decision matters so much here.
What “3 to 7 days” actually measures
Be careful with sampling lead times quoted in the industry, including ours. Read them precisely:
- It is bench time, not calendar time. The count begins when the spec is locked and the mold path is decided, not when your first email arrives.
- It excludes courier transit. International express to Europe or North America usually adds 3 to 7 days on top. On the existing-mold path, shipping is often longer than the sampling itself.
- It excludes your internal review. Fit sessions, wash trials and merchandising sign-off run on your calendar, not ours.
- It assumes one build. First samples are frequently close but not final. Budget one revision round, especially on a newly cut mold.
Planning around “3 to 7 days” and planning around “spec locked, plus build, plus transit, plus one revision” are two very different seasons. The second one ships on time.
Stage 1 – The inquiry package, where the clock starts
This is the only stage you fully control, and it decides everything downstream. Six items let us move on day one.
| What to send | Why it matters | If it is missing |
|---|---|---|
| Target cup shape reference (sample cup, photo with scale, or tech pack sketch) | Drives the mold match against our existing tool library | We cannot search the library and default to quoting a new mold |
| Garment type (bra, sports, swim, nursing, camisole, dress) | Sets wall thickness and where foam mass belongs | Shape may be right while feel and support are wrong |
| Size range and size system (US, UK, EU, JP) | The same cup letter is a different volume in different markets | Highest single cause of a rejected first sample |
| Bare cups or laminated with your shell fabric | Lamination changes handfeel, edge finish and thickness build-up | Sample arrives bare and cannot be fit-tested on your garment |
| Certification requirement (OEKO-TEX Standard 100 or GRS recycled content) | Determines which foam lot we may draw from | Sample may be built on foam that is not eligible for your bulk order |
| Target quantity and season window | Sets whether capacity needs reserving before you approve | Peak-season slots may already be committed by approval time |
You do not need to specify foam numbers yourself. Tell us the garment, the feel you want and the market, and we will propose a spec inside our production range.
Stage 2 – Mold match or new mold
This fork sets your entire timeline, and we resolve it within about a day of receiving a usable shape reference.
- Existing mold match: your shape is served by one of our 2000+ tools. Sample in 1 to 2 days, no tooling development on your side.
- New mold: your design needs its own cavity geometry. Sample in 3 to 7 days, which is roughly 50 percent faster than the 7 to 14 day window commonly quoted for new bra cup tooling.
One caution about matching: a photo alone rarely settles it. Cup profile, coverage height and wall angle all read differently in a photo than on a tool. A physical reference cup, even a competitor product you like, resolves the match far faster than any image.
Stage 3 – Locking the foam specification
Once the tool path is fixed, we confirm the material window in writing. Our molded PU foam cups run at density 25 to 30 kg per cubic metre, ILD 28 to 35 for hardness, and grade 4 or better yellowing resistance. Airflow holes are standard on our cups at 1.5 to 2 mm, roughly 6 to 12 per cup, at no additional charge.
We are certified to OEKO-TEX Standard 100, GRS and ISO 9001, and it is worth being clear about what each one covers. OEKO-TEX governs harmful substance limits and is issued per product class. GRS governs recycled content. ISO 9001 governs our management system. None of the three is a yellowing, chlorine or hardness test. If you need performance data of that kind for a technical program, send the approved sample to an accredited laboratory of your choice and we will supply the material information they ask for. We do not issue test reports ourselves.
Stage 4 – Build, record and dispatch
Samples are made by the same hot-press molding process as bulk production, at 160 to 200 degrees Celsius, 15 to 30 tons of pressure and 8 to 15 seconds of dwell. Every shift completes a production parameter record, so the settings behind your sample are on file and reproducible in the bulk run. Finished-goods yield holds above 95 percent and each batch stays traceable to its parameters. Sampling on a different process from production is a common cause of “the bulk does not feel like the sample,” and it is a gap we deliberately do not have. When cups are ready we send photos and courier details the same day.
Stage 5 – Your evaluation and the sealed sample
Evaluate on the garment, not in the hand: laminate or sew the cup into your shell, wear-test it, and run your wash protocol. Our guide on how to inspect PU foam grade before accepting cups lists the attributes worth writing into a purchase order.
When a sample passes, both sides sign and keep a sealed sample. From that point the sealed sample, not a drawing and not a letter size, is the reference for the bulk run, and dimensional tolerances are agreed against it. Browse shapes on our bra cup products page to shortlist references before you inquire.
A realistic planning timeline
| Path | Spec locked to sample built | Plus transit | Practical planning figure |
|---|---|---|---|
| Existing mold, bare cups | 1 to 2 days | 3 to 7 days | About 1 to 2 weeks |
| Existing mold, laminated with your fabric | 2 to 3 days after fabric arrives | 3 to 7 days | About 2 weeks |
| New mold | 3 to 7 days | 3 to 7 days | About 2 to 3 weeks |
| Any path with one revision round | Add the build time again | Add transit again | Add roughly 1 to 2 weeks |
After approval – MOQ and capacity
Our minimum order is 500 pairs per style, low enough for a first production trial. In peak season, capacity can be reserved up to 60 days ahead, and it is worth reserving before final approval rather than after. Commercially, we have exported for 8 years with a zero bad-debt record under Sinosure export credit cover, manufacturing in Dongguan, Guangdong. More on the business behind that is on our about Senfeng Bra Cup page.
One boundary worth stating plainly: we specialise in molded PU foam cups and sandwich mesh laminates, and we do not produce memory foam or latex cups. Memory foam is a legitimate material with its own slow-recovery behaviour, it is simply not what we make, and if your program needs it we would rather point you to a suitable maker.
Frequently asked questions
Do you charge for samples?
Sample and tooling charges depend on whether an existing mold is used and whether new tooling is required. Send your shape reference and target quantity and we will state the cost together with the lead time, before any work begins.
What is the single fastest way to get a sample?
Send a physical reference cup with your size system stated, and accept a bare cup for the first round. That combination hits the existing-mold path most often and puts a sample on a courier within 1 to 2 days of spec lock.
Will the bulk run match my approved sample?
It is built to the same foam window of density 25 to 30 kg per cubic metre and ILD 28 to 35, on the same molds and the same hot-press process, with per-shift parameter records tying the two together. The signed sealed sample is the agreed reference.
Can I request GRS recycled foam at the sample stage?
Yes, and you should. Tell us before we build, because GRS eligibility depends on the foam lot. A sample made on standard foam cannot be used to approve a GRS bulk order.
How far ahead should I start for a peak season delivery?
Work backwards: production window, plus 60 days of capacity reservation, plus one revision round, plus transit both ways. For a new mold in a busy quarter, starting 3 to 4 months before your ship date leaves comfortable room.
